Corrugated board production and converting

Corrugated packaging is produced in two stages: corrugated board production (the corrugator produces flat sheets of corrugated board); and corrugated converting (converting machines cut, score, print, fold, and glue the flat sheets into finished boxes, trays, and displays). Corrugated board production — the corrugator: a corrugator is a large, continuous production machine that produces corrugated board from paper rolls; the inner medium paper is corrugated (fluted) by passing between heated corrugating rolls; the fluted medium is glued to one or two flat liner sheets; the result is single-face (one liner) or double-face (two liners) corrugated board (the familiar brown corrugated sheet); board flute types: A-flute (5mm) — cushioning and stacking strength; B-flute (3mm) — good crush resistance, common for display packaging; C-flute (4mm) — the most common general-purpose flute; E-flute (1.5mm) — fine flute for point-of-purchase displays and outer cartons; F-flute (0.7mm) — microflute for premium retail applications; double-wall and triple-wall board (two or three fluted layers) for extra strength. Corrugated converting machines: flexo folder gluer (FFG) — the main converting machine; prints on the board (flexographic printing, 2–4 colours), cuts and creases (die-cut or slotted), folds, and glues the box blank in one pass; produces RSC (regular slotted container) and similar box styles; output rates of 10,000–50,000 boxes per hour on high-speed machines. Die-cutter: a flatbed or rotary die-cutter cuts complex box blank shapes, display trays, and die-cut boxes that cannot be produced on a folder gluer. Stitcher (stapler): a wire stitcher staples box blanks instead of gluing — used for heavy-duty cases and certain export markets. Case taper / box erector-taper: these are downstream packaging machines used in the end-packing line, not box manufacturing equipment.

Machine scale, board grades, and sourcing

Corrugated board and box production is divided between large integrated corrugated board mills (who run full-width corrugators and supply sheets and boxes to the market) and smaller independent box plants (who buy corrugated sheets from a sheet feeder or mill and convert them on their own machines). For businesses considering entry into corrugated converting: sheet-fed converter — buy pre-cut corrugated sheets from a sheet feeder and run a die-cutter, folder gluer, and stitcher to produce finished boxes; lower capital investment than a full corrugator; suitable for short-to-medium run local supply. Independent box plant with a slitter scorer and FFG — produces standard RSC cases and slotted boxes from purchased board; produces 10,000–100,000+ boxes per day. Full corrugator operation — the largest investment; produces board and converts in-house. Board grades: Kraft liner (KL) — virgin kraft fibre; high strength; standard for export and demanding applications. Test liner (TL) — recycled fibre; adequate for domestic distribution. White top liner — kraft or test liner with a white coated top surface for printing. Recycled medium (semi-chemical or recycled). Board combination (e.g. KL/medium/KL) determines the box's ECT (edge crush test) performance — the key structural specification for corrugated cases. Key machinery suppliers: BHS Corrugated (Germany), Fosber (Italy), ISOWA (Japan), Koenig & Bauer (printing), BOBST (die-cutting), Sun Automation (US), and many Chinese corrugated machinery manufacturers. When sourcing, specify: target board type (single-wall, double-wall), flute profile(s) required, production width, target output, print requirement, box styles required, and whether a full corrugator or sheet-fed converter is planned.

Frequently asked questions

What is the minimum production scale for a corrugated box machine?

A small-scale corrugated converting operation can be started with a semi-automatic die-cutter and a manual folder-gluer, producing simple RSC boxes from purchased corrugated sheets. Entry-level semi-automatic die-cutters (flatbed) start at reasonable capital cost and can convert a range of sheet sizes into box blanks. A semi-automatic folder-gluer can then fold and glue the die-cut blanks into finished boxes. This entry-level approach is used by small packaging companies, print shops, and local box producers in markets with limited access to pre-converted boxes. High-speed fully automatic FFG lines are the investment of a mid-to-large corrugated box plant.

What is ECT (edge crush test) and why does it matter for corrugated boxes?

ECT (edge crush test) measures the resistance of a corrugated board to compression forces applied edge-on — it is the primary structural test for corrugated boxes used in stacked distribution (pallets, racking). A higher ECT value means the box can withstand greater stacking loads before collapsing. Standard RSC shipping cases are specified by ECT rating (e.g. 32 ECT, 44 ECT, 51 ECT) or by Mullen burst test rating. The required ECT is determined by the weight of the product and the expected stack height in the distribution chain. Over-specifying ECT adds cost; under-specifying leads to box failure in distribution. The board grade combination (liner and medium grades and weights) determines the achieved ECT of the finished board — the corrugated board machine must be adjusted to produce the target board grade.

What paper grades are used in corrugated board production?

Corrugated board is produced from two paper types: liner (the flat outer and inner facing sheets) and medium or fluting (the corrugated inner sheet). Liner grades: virgin kraft liner (KL) — the highest strength; produced from virgin kraft fibre; used for export and high-performance packaging; recycled test liner (TL) — produced from recycled fibre (OCC — old corrugated containers); adequate strength for domestic distribution at lower cost; white-top liner — test or kraft liner with a bleached white top surface for printing quality. Medium/fluting grades: semi-chemical medium (SCM) — produced from virgin wood fibre by the semi-chemical process; high stiffness and flute definition; recycled medium — produced from recycled fibre; lower stiffness than SCM but adequate for many applications. Paper weights for liner are typically 125–200 gsm; for medium 90–150 gsm. The specific combination and paper grade is selected to achieve the target ECT and box performance.
