Instant coffee is produced by extracting roasted ground coffee with hot water (creating a liquid coffee concentrate), then removing the water to produce a dry, water-soluble powder or granule. The two main drying technologies are: spray drying (the liquid coffee extract is pumped to an atomiser that disperses it as fine droplets into a hot air stream inside a large drying tower; the droplets dry almost instantly to produce a free-flowing powder; spray-dried instant coffee has good solubility and a long shelf life but lower aroma quality than freeze-dried); and freeze drying (the liquid extract is frozen into a solid, then dried under vacuum by sublimation — water passes directly from ice to vapour, preserving more of the volatile aromatic compounds; freeze-dried instant coffee has superior aroma and is sold at a premium; the process is more capital and energy-intensive). Agglomeration (wetting and re-drying fine spray-dried powder to produce larger granules) improves flow properties and presentation. Extraction yield is the amount of soluble coffee solids that can be extracted from the ground roasted coffee mass — not all of the coffee bean is water-soluble. Typical commercial instant coffee extraction yields range from 40–55% of the roasted coffee mass as soluble solids. Higher extraction yields reduce the coffee raw material cost per kg of finished instant coffee but may include compounds that contribute astringent or harsh flavour notes at high extraction levels. The extraction conditions (temperature, pressure, coffee-to-water ratio, extraction time) determine the yield and the flavour profile of the extract. This is a product development and engineering parameter that must be optimised for each coffee blend and product specification — it is not a machine parameter but a process parameter that the extraction equipment must be capable of delivering.
What minimum scale makes sense for a dedicated instant coffee plant?
Instant coffee production involves very high capital cost equipment (extraction columns, spray dryers or freeze dryers, storage and packing infrastructure) that requires significant minimum production volumes to be economically justified. Spray-dried instant coffee plants are typically economic at production volumes of several hundred tonnes per year of finished product and above. Freeze-dried plants are more capital-intensive and are typically even larger-scale investments. At smaller production scales, it is generally more practical to purchase instant coffee in bulk from established producers and repack under a private label, rather than building a dedicated extraction and drying facility.
