A blister pack consists of a formed cavity containing the product and a flat backing (lidding) material that is sealed over the cavity. The two main blister production methods are: thermoform blister packing (PVC blister) — a flat PVC (or PVDC, or PVC-free Aclar/PP) film is heated and vacuum-formed into cup-shaped cavities by a forming die; tablets, capsules, or other items are loaded into the formed cavities; an aluminium foil lid (with printed lacquer and push-through or peel-off laminate) is heat-sealed over the filled blisters; the blister strip is then punched or cut into individual blister cards. This is the standard for most oral pharmaceutical dosage forms globally and for consumer product blisters (batteries, blades, hardware). Cold-form foil blister (alu-alu blister) — rather than heating and thermoforming, a composite aluminium foil film (Al/PA/PVC laminate or Al/OPA/Al/PVC) is cold-formed (pressed) into cavities using a forming die without heat; achieves very high moisture and oxygen barrier (essentially impermeable); required for highly moisture-sensitive drugs (hygroscopic tablets and capsules, moisture-reactive pharmaceuticals); more expensive film and lower output speed than thermoform blisters, but offers superior protection. Consumer (retail) blister packs: the standard see-through product display packaging used for hardware (screws, drill bits), batteries, cosmetics accessories, toys, and consumer electronics accessories. Typically uses a clear thermoformed PVC or PET front cavity sealed to a printed cardboard backer (rather than foil). The machine for consumer blisters is mechanically different from the pharmaceutical blister machine — it is generally called a blister-to-card sealer or blister packager.
