Paper cup construction types and lining options

Disposable paper cups are one of the highest-volume food service packaging items globally — used for hot beverages (coffee, tea, hot chocolate), cold beverages (cold brew, iced drinks, smoothies), and water dispensing. Cup constructions are: single-wall cups — a single ply of paperboard with an inner liquid-resistant lining; the most economical format, suitable for cold drinks and short-hold hot beverages; double-wall cups — two layers of board with an air gap between them, providing thermal insulation without a sleeve for hot beverage holding; ripple-wall cups — a corrugated sleeve bonded to the outer surface of a single-wall cup, providing insulation and a tactile grip without requiring a separate cup sleeve. Inner lining is critical — it determines liquid resistance, food contact compliance, and recyclability or compostability. PE (polyethylene) lining is the standard for most paper cups — bonded as a thin inner coat, providing excellent liquid resistance. PE-lined cups cannot be recycled in standard paper recycling streams (the PE must be separated from the fibre) but are widely recyclable in dedicated cup-recycling facilities available in some markets. PLA (polylactic acid) lining is a bioplastic alternative that is home compostable or industrially compostable (depending on grade) — a sustainable positioning option for specialty coffee and eco-positioned food service operators. PLA-lined cups require composting infrastructure to benefit from the claim. Aqueous (water-based) dispersion coatings represent a third option — applied without plastic film lamination, these coatings can enable the cup to be recycled in standard paper mills.

Sizes, custom print, and ordering guidance

Paper cup sizes are specified in fluid ounces (oz) — the industry standard even in metric markets: common sizes are 4oz (espresso and small sample cups), 6.5oz (small flat white), 8oz (standard small coffee and take-out hot cup), 10oz and 12oz (medium sizes popular for drip coffee and specialty drinks), 16oz (large coffee and iced drinks), and 20oz–24oz (extra-large food service formats). Cold cup sizes follow the same oz designations. Cup top rim diameter and sleeve interchangeability between sizes should be confirmed before specifying lids — most lid manufacturers produce standard domed or flat lids by rim diameter category (small/medium/large) rather than exact cup volume. Custom printing on paper cups is available from most Chinese manufacturers by lithographic print on the cup blanks before forming, or by flexographic print on rolled paper before cutting. Lithographic print provides premium colour accuracy and fine detail, suitable for chain and branded food service operators. Flexographic and digital printing are available for shorter runs. MOQs for custom-printed paper cups from China are typically 10,000–50,000 units per design per size for lithographic print; digital printing can reduce MOQs to 3,000–5,000 units. Plain white or plain kraft cups are available at lower MOQs of 1,000–5,000 units.

Frequently asked questions

Are PE-lined paper cups recyclable?

Standard PE-lined paper cups are not recyclable in most standard paper recycling mills because the PE film coating contaminates the papermaking process. However, dedicated cup-recycling schemes exist in some markets (notably the UK's Simply Cups and similar operators) that have the specialised fibre recovery equipment to separate the PE from the paper. Compostable PLA-lined cups are industrially compostable but require access to industrial composting facilities. Aqueous-coated cups (no PE or PLA film) are recyclable in standard paper mills but have a shorter practical wet-hold time than PE-lined cups. The recyclability landscape for paper cups is evolving — confirm the specific recycling or composting route available in your market before making on-pack claims.

What is the difference between hot and cold paper cups?

Hot cups are designed for beverages above approximately 60°C — the board weight and lining must maintain integrity at heat and under condensation from the hot liquid. The cup body uses a heavier board weight (typically 200–300 gsm) and a PE or PLA lining that remains bonded at hot beverage temperatures. Cold cups are designed for cold and iced beverages — they may use lighter board and are often a printed BOPP or PE-coated paper to prevent the cup from becoming waterlogged from condensation. Cold cups are typically not suitable for hot beverages. Some dual-temperature cups are available for food service operators who want a single cup for both hot and cold applications.

Can I buy custom-branded paper cups in small quantities?

For small coffee shops, restaurants, and food service startups, digital printing on paper cups enables custom branding at MOQs as low as 500–3,000 units per size — though at a higher per-unit cost than offset or lithographic print at scale. Some suppliers specialise in short-run digital-printed cups for the specialty coffee and independent food service market. For branded national or chain food service operators, lithographic-print cups at 50,000+ units per size offer the lowest per-unit cost and best print quality. Request samples before committing to a production run to verify print quality, lining adhesion, and lid fit.
