Industrial popcorn production — equipment and process
Industrial popcorn production uses continuous or batch popping systems to produce high volumes of consistently popped corn for retail and foodservice. The popping process works by rapidly heating corn kernels to above 180°C, at which point the internal moisture rapidly converts to steam, gelatinises the starch, and causes the kernel to explode and invert. Industrial continuous poppers use a hot oil bath or hot air system to pop corn kernels in a continuous stream — hot oil poppers produce the classic theatre-style popcorn; hot air poppers produce a lower-fat product suitable for healthier snack positioning. After popping, the popcorn is conveyed to a coating or seasoning drum where oil, salt, caramel, cheese, or other flavours are applied. Caramel-coated popcorn requires an additional enrobing and drying stage. Packaging is typically in flexible bags (pillow bags or stand-up pouches) using vertical form-fill-seal machinery. Consistency of kernel quality (moisture content, kernel density, and popability percentage) significantly affects production yield.
