Thermoform and cold-form blister packs

A blister pack consists of a formed cavity containing the product and a flat backing (lidding) material that is sealed over the cavity. The two main blister production methods are: thermoform blister packing (PVC blister) — a flat PVC (or PVDC, or PVC-free Aclar/PP) film is heated and vacuum-formed into cup-shaped cavities by a forming die; tablets, capsules, or other items are loaded into the formed cavities; an aluminium foil lid (with printed lacquer and push-through or peel-off laminate) is heat-sealed over the filled blisters; the blister strip is then punched or cut into individual blister cards. This is the standard for most oral pharmaceutical dosage forms globally and for consumer product blisters (batteries, blades, hardware). Cold-form foil blister (alu-alu blister) — rather than heating and thermoforming, a composite aluminium foil film (Al/PA/PVC laminate or Al/OPA/Al/PVC) is cold-formed (pressed) into cavities using a forming die without heat; achieves very high moisture and oxygen barrier (essentially impermeable); required for highly moisture-sensitive drugs (hygroscopic tablets and capsules, moisture-reactive pharmaceuticals); more expensive film and lower output speed than thermoform blisters, but offers superior protection. Consumer (retail) blister packs: the standard see-through product display packaging used for hardware (screws, drill bits), batteries, cosmetics accessories, toys, and consumer electronics accessories. Typically uses a clear thermoformed PVC or PET front cavity sealed to a printed cardboard backer (rather than foil). The machine for consumer blisters is mechanically different from the pharmaceutical blister machine — it is generally called a blister-to-card sealer or blister packager.

GMP compliance, speed, and sourcing

Pharmaceutical blister packing machines must comply with GMP (Good Manufacturing Practice) requirements, which specify: materials (stainless steel product-contact parts, non-porous smooth surfaces); validation documentation (IQ/OQ/PQ — installation, operational, and process qualification); 21 CFR Part 11 compliance for electronic batch records and audit trails (US); EU GMP Annex 1 and Eudralex compliance (Europe); GAMP 5 software classification for control systems. All pharmaceutical blister machines must be fully enclosed and integrated with HVAC-controlled cleanroom environments to prevent contamination. Output speeds: high-speed continuous-motion pharmaceutical blister machines run at 200–1200 blister strokes per minute (output depends on the number of cavities per blister card); for OTC and generic drug products, 100–400 blister cards per minute is typical; for cold-form foil blisters (slower forming), 50–200 blister cards per minute. Blister feeder types: vibrating bowl feeders, linear feeders, and brush feeders load tablets into blister cavities; camera inspection systems above the feeder verify that every cavity is filled (detecting missing, broken, or double-filled tablets); empty blister detection is a GMP requirement. Machine integration: pharmaceutical blister machines are typically integrated upstream with tablet coaters, sorters, and metal detectors; downstream with cartoners (for folded carton secondary packaging) and serialisation/track-and-trace systems (EU FMD, US DSCSA). Key suppliers: Uhlmann (Germany), IMA (Italy), Marchesini Group (Italy), Romaco (Germany), Körber (Germany). When sourcing, specify: product type (pharmaceutical, food supplement, medical device, consumer), GMP requirement level, blister format (cavities per card, card dimensions), film type, lidding foil type, required output speed, and downstream cartoner integration.

Frequently asked questions

What is the difference between PVC, PVDC, and cold-form foil blister materials?

PVC (polyvinyl chloride) film is the standard base forming film for most pharmaceutical blister packs; adequate moisture barrier for most solid dosage forms; lowest cost; 150–250 micron gauges are typical. PVDC (polyvinylidene chloride, e.g. Saran) or PVDC-coated PVC provides significantly higher moisture and oxygen barrier than plain PVC; used for moisture-sensitive tablets; more expensive than plain PVC. Aclar (PCTFE, polychlorotrifluoroethylene) — very high barrier, used for highly moisture-sensitive drugs; the highest-performance thermoformable blister film. Cold-form foil (alu-alu) — the highest barrier of all; essentially impermeable to moisture and oxygen; required for the most sensitive pharmaceutical products; heavier and more expensive than any thermoform option.

Do pharmaceutical blister machines require validation?

Yes. All pharmaceutical manufacturing equipment, including blister machines, must be validated before use in production. Validation for a blister machine typically includes: Design Qualification (DQ) — confirming the machine design meets GMP and user requirements; Installation Qualification (IQ) — confirming the machine is installed correctly per manufacturer specifications; Operational Qualification (OQ) — confirming the machine operates within its specification across its operating range; Performance Qualification (PQ) — confirming the machine consistently performs to the required output quality standards under production conditions. Validation documentation is required for regulatory inspections (FDA, EMA, MHRA) and must be maintained as part of the manufacturing quality system.

Can one blister machine handle both PVC and cold-form foil?

Not typically — thermoform and cold-form blister machines use fundamentally different forming mechanisms. A thermoform machine applies heat and vacuum/pressure to form the PVC/PVDC film; a cold-form machine uses mechanical pressure (a forming die) to deform the aluminium laminate without heat. Some machine platforms are designed to be convertible between thermoform and cold-form by changing the forming station components, but this is less common than having dedicated machines. For operations with a product range spanning both packaging types, two separate machines or a convertible platform should be evaluated with the machine supplier.
