Tortilla chip production — process and equipment
Tortilla chips are produced from nixtamalized corn masa — corn (maize) that has been cooked and soaked in an alkaline lime solution (nixtamalization), which softens the kernel, removes the pericarp, and significantly improves the nutritional value (releasing bound niacin and improving amino acid bioavailability). The key processing stages are: nixtamalization (cooking whole dried corn in lime water, then soaking 8–16 hours); steeping and washing; masa preparation (wet milling the soaked corn in a stone mill or wet disc mill to produce a smooth masa dough); sheeting and cutting (the masa is sheeted to a target thickness, typically 1.5–2.5mm, and cut into triangular, round, or strip shapes by a rotary cutter); baking (passing the cut masa pieces through a direct-fired gas oven to partially cook and reduce moisture); frying (the baked masa pieces are fried to achieve the final chip texture, colour, and moisture); cooling; seasoning (salt or flavoured seasoning applied in a drum seasoner); and packaging. Can I use corn flour instead of nixtamalized masa for tortilla chips?
Masa harina (nixtamalized corn flour — dried and ground nixtamalized corn) can be used as an alternative to fresh masa, by rehydrating the dry flour with water to make a workable dough. This simplifies the production process by eliminating the nixtamalization and wet milling stages, and allows production from a dry ingredient that can be stored. However, products made from masa harina may have slightly different texture and flavour compared to products made from fresh masa due to the drying and rehydration process. For small-scale or startup operations, a masa harina-based process has significantly lower equipment requirements than a full nixtamalization and wet milling line.
