A palletising machine stacks cases, bags, cartons, buckets, or other packaged products onto a pallet in a defined pattern, building layers until the pallet is complete. Automated palletising replaces manual stacking for heavy, high-volume, or ergonomically difficult products. Layer palletisers (conventional palletisers): products arrive at the infeed conveyor and are collated (arranged) into a full pallet layer by a row-forming or pattern-forming conveyor system; the complete layer is then transferred onto the pallet (or onto the previous layer) as a unit; a layer pad or interlayer sheet may be inserted between layers for stability; when the pallet is full, the loaded pallet is discharged and an empty pallet is fed in. High-level palletisers: the pallet platform starts at the top and is lowered one layer at a time as each layer is deposited; the transfer mechanism (push plate or stripper plate) always works at the same height, simplifying the layer transfer mechanism; suitable for heavy bags (25kg, 50kg) and cases. Low-level palletisers: the product infeed and layer-forming happen at a low height; the pallet platform rises to receive each layer; suits lighter products and provides ergonomic access for manual intervention. Row-column palletiser: products are arranged into rows in one direction; then rows are assembled into a layer; slower but mechanically simpler. In-line palletiser: a high-speed version with a continuous product flow, suitable for high-speed FMCG beverage and food production lines. Pallet pattern programming: modern palletisers include a software-based pallet pattern editor where the operator defines the layer configuration (brickwork, column, pin-wheel, pinwheel-brickwork, etc.) for each product and pallet format — this eliminates the need for physical cams or hard tooling changes for each pallet pattern.
Speeds, payloads, and sourcing
Palletising machine capacity is defined by the product type, case dimensions, pallet configuration, and required throughput. Output rates: for standard case palletising at medium volume food production: 5–20 cases per minute; for high-speed beverage wrap-around case palletising: 40–120+ cases per minute; for heavy bag palletising (25kg, 50kg bags): 3–10 bags per minute per head. Pallet formats: EU pallet (1200×800mm), UK standard pallet (1200×1000mm), ISO pallet (1200×1000mm or 1100×1100mm), and US GMA pallet (1219×1016mm) are the standard sizes; the palletiser must be configured for the target pallet format. What is the difference between a layer palletiser and a robotic palletiser?
A layer (conventional) palletiser builds a full pallet layer using a mechanical system — a layer-forming conveyor assembles the layer pattern, and a transfer mechanism (push plate, stripper plate, or clamp head) deposits the entire layer at once. Layer palletisers are fast (high cycle rates for a complete layer) and handle heavy loads well, but require a dedicated pallet layer pattern and mechanical changeover for different patterns. A robotic palletiser uses a robot arm with an end-of-arm tool (gripper, vacuum, fork) to pick and place individual cases, bags, or rows onto the pallet. Robotic palletisers are more flexible for multiple product formats and pallet patterns, require less floor space, and are easier to reprogram for new products — but are typically slower per cycle than a layer palletiser for single-product high-speed lines.
How many layers can a palletiser build?
The number of layers per pallet depends on the product height, pallet height limit, and any stability constraints. Standard pallet heights: EU pallet loads are typically built to 1000–1200mm total height (including pallet base) for standard warehouse racking. For bulk distribution (non-racked storage), taller pallet loads of 1400–1800mm may be used. The maximum number of layers = (target pallet height − pallet base height) ÷ product layer height. For a 250mm-high case on a 1200mm pallet, that gives approximately 4 layers (depending on interlayer sheet thickness). The palletiser's pattern programming software calculates the configuration and confirms the target pallet height.
What interlayer sheet is used between pallet layers?
Interlayer sheets (also called slip sheets, layer pads, or tier sheets) are placed between pallet layers to stabilise the load, prevent product-to-product abrasion, and improve load integrity during transport. Materials: corrugated cardboard interlayer sheets — the most common and widely available; good stiffness and grip; recyclable; solid board (grey board or kraft board) — stiffer than corrugated for heavy loads; PP plastic sheets — more durable and reusable in closed-loop distribution systems. Interlayer sheet dispensers are integrated into the palletiser as an optional module — the dispenser automatically places a sheet after each layer is deposited. For pallets where stability is not critical (stable, flat-based cases in a tight brickwork pattern), interlayer sheets may not be required.
